Molded pulp vs foam insert: protection, tooling and what you can claim

Reviewed by Kathy Evans, Tria PackagingUpdated

Choose molded pulp when the brand wants no plastic in the box and the product weighs under about 3 pounds; choose foam when the product is heavy glass or an expensive device that must not move at all. Tria makes molded pulp inserts from 200 units in 10 to 14 business days after proof and tooling, and die-cut EVA or PE foam inserts from 200 units in 10 to 14 business days after proof. Pulp needs an aluminum tool cut to your product, quoted separately and kept for reorders.

Custom molded pulp insert pressed from recycled paper fiber

How each one holds a product

A molded pulp insert is recycled paper fiber pressed in a tool shaped like your product, so the cavity matches it and the walls flex slightly on impact. Wet pressed pulp has the textured egg-carton surface and suits the inside of a mailer. Dry pressed pulp, sometimes called thermoformed, has a smooth face and crisp edges, the look of a phone or cosmetics tray, and takes about three more business days and a heavier tool. Walls run about 0.06 to 0.12 in.

A foam insert is closed-cell foam die-cut with cavities. We cut EVA, the denser foam with a crisp edge you see in watch and tech boxes, and PE, a softer, lighter foam for transit protection where looks matter less. Thicknesses run from 3/8 to 2 3/8 in, in black, white or gray, with layers glued for stepped cavities and an optional velvet-flocked finish. We do not cut polyurethane or convoluted foam.

Where pulp wins

Pulp is the right call when a plastic-free box is part of the brand promise and the product is a candle jar, a skincare bottle, a small device or a set of jars. A 0.08 in wet-pressed tray holds a 16 oz glass candle jar through a carrier without cracking. It also stacks and nests, so it takes little warehouse space. Pair it with an eco kraft mailer and the whole package goes in the paper bin.

Where foam wins

Foam forgives a hard drop better, holds a polished or lacquered surface without marking it, and shrugs off a damp warehouse. For a heavy decanter, a camera body or anything where a cracked unit costs more than the whole insert run, we specify EVA. The cavity should be about two thirds of the product's height so it lifts out easily, with a 3/8 in solid floor underneath.

What you can honestly claim

Our pulp is made from recycled paper fiber, with documentation supplied with the quote, and goes in mixed paper recycling. Print that line on the box, since the tray takes no ink. We do not print a compostable claim on pulp inserts; a compostable claim needs certification for that specific item. EVA and PE foam carry no recycling mark from us at all. If you are writing on-pack environmental copy, read our eco packaging claims guide first.

This is packaging guidance, not legal advice.

If the run is short

Pulp tooling is a real cost on 200 units. When the product is light and the box is a carton or rigid box, a die-cut paperboard insert holds it in place with no tool cost, and we will tell you when that is the better buy.

Questions people ask

Is molded pulp as protective as foam?

For most products under about 3 pounds, it does the job: the cavity matches the product and the walls flex on impact. For heavy glass or expensive devices that must have zero movement, foam is more forgiving on a hard drop. Test a few units in your own shipping lane before committing a large run.

Is there a tooling cost for molded pulp?

Yes. Each design needs an aluminum tool cut to your product, quoted separately by email. We keep the tool for reorders at no further charge. On a short run we will tell you honestly if a die-cut paperboard insert does the job without tooling.

Can a pulp or foam insert carry a logo?

Pulp can carry a blind deboss of your logo cut into the tool; we do not print ink on pulp. Foam takes no print either, but a printed 18pt paperboard top sheet glued over the foam gives you full color and hides the foam edge.

Is molded pulp compostable?

We describe our molded pulp as recyclable as mixed paper, made from recycled fiber with documentation supplied with the quote. We do not print a compostable claim on it, because that claim needs certification for the specific item and a stated facility type.

Should I read the paperboard vs foam guide or the inserts overview instead?

Read paperboard insert vs foam insert if the product is light and sits in a carton or rigid box, where paperboard is the cheaper option. Read the packaging inserts overview if you are still deciding what the insert needs to do. This guide is for the plastic-free versus maximum protection choice.

Pulp or foam for your product?

Send the product, its weight and how it ships, and we will recommend the insert and quote it, with tooling shown separately. Every order includes a complimentary digital proof and dieline.
